A fabricated letter is a shallow metal box with a translucent face, and the light inside cannot hide. Channel letter LED strip lighting has to fill that box evenly from a source the viewer never sees, at a return depth often only three or four inches. Get the spacing and setback right and the face reads as one flat plane; get them wrong and it shows stripes, blobs, or dark tips on an S.

How channel letter LED strip lighting fills a letter evenly

Light spreads in a cone. A face is only evenly lit when those cones overlap before they reach it, which makes return depth against emitter spacing the whole game. A shallow return needs sources closer together than a deep one, since the beams have less distance to merge.

Continuous tape has an advantage over spaced point sources: along the run there is no gap to overlap. A dot free COB line in a wide stroke gives a smoother wash than separated emitters at the same depth.

Depth, spacing, and the letters that cause trouble

Run tape along the inside of the return, following the letter outline, so light crosses the cavity rather than facing the acrylic. Wide strokes need a second run on the opposite return, and open counters may need a line across the back as well.

The problem characters are always the same. Tight radii on an S, the apex of an A, and the counters in an O all trap light or starve it. Bend a run only to the product's stated minimum bend radius; where a corner is tighter, cut and rejoin. Many strips allow cuts at designated points, with reconnection by compatible connectors or by soldering, depending on the product, so confirm the cut interval and bend limit before fabrication.

Paint the inside of the can flat white first; bare aluminum reflects unevenly and shows as a hot line through a thin face.

Output that carries through a face

A sign face is a diffuser, and every diffuser costs output. A letter that looks right on the bench can look weak on a parapet at sixty feet in afternoon sun, so specify from the finished viewing condition.

Exact IP ratings for exterior letters and cabinets

An exterior letter is a water trap: rain drives past the face joint, condensation forms overnight, and weep holes work only if somebody drilled them.

Work from the exact IP figure published for each part rather than from the word waterproof. An IP20 rated product suits dry interiors only. An IP65 rated product resists water jets from any direction. An IP67 rated product tolerates temporary immersion. The rating has to hold across the whole assembly. Strip, every joint, both end seals, the wire entries into the can, and the driver in its enclosure all need to suit the exposure; a rating on the tape alone does not carry the sign. Power, wiring, and getting back inside later

Add up installed feet per letter, multiply by watts per foot, and specify each driver with at least 20 percent current headroom on top (verify the current guidance). Keep voltage matched, 24V tape on a 24V driver, with no crossing. Every letter returns in parallel, never in series, or the last letter in a long word sits visibly dimmer than the first.

Strips give off heat while lit, and a sealed can with a sunlit face is a hot cavity. An aluminum profile inside the return helps dissipate heat and gives a straight mounting line; a profile is never mandatory, and while it reduces visible dots it does not guarantee their removal, which also comes down to LED density, profile depth, and face material.

Plan service before fabrication. Put drivers in an accessible raceway rather than sealed inside the letter, label each circuit, and leave lead at every entry to pull a section for repair. All line voltage supply, hardwired drivers, junction boxes, and disconnects are work for a licensed electrician following the manufacturer instructions, local code, and the NEC. Permitting and structural mounting stay with the sign contractor.

Common mistakes on lit letters

Three keep coming back. Tape on the back of the can pointing at the face, which prints a bright line through it. A single run in a stroke wide enough for two. And drivers buried inside sealed letters on a parapet, so the first failure needs a lift and a fabricator.

The fitter's check: mock up the worst letter in the word with the real face material and depth, then view it lit from the actual distance. Faces vary in diffusion, and a sample settles it faster than any calculation.

How far should the strip sit from the letter face? Far enough that the beams overlap before they reach the acrylic. The distance depends on return depth, stroke width, and face material, so mock up a letter.
